To qualify for standard mailing, your cards must be at least 3.5 inches high by 5 inches long. Additionally, your design must be a standard rectangle. Square cards or custom die-cut shapes fail automated machine aspect ratios and are subject to non-machinable surcharges (they can be mailed, it’ll just cost more).

Paper Stock & Thickness Limits
The post office regulates mailability by physical thickness rather than paper pound-weight:

- Minimum Thickness: Must be at least 0.007 inches thick (often referred to as 7 pt. paper).
- Larger Mailer Exception: If you are printing cards larger than 4.25″ x 6″ (such as 5″ x 7″ or 6″ x 9″ sizes), the USPS bumps the minimum thickness requirement up to 0.009 inches (9 pt.).
DSJ Printing Recommendation: To ensure your mailers do not get caught or damaged in automated sorting gear, we highly recommend choosing a minimum of 80 lb. Cover stock or any of our heavy 10 pt. to 14 pt. cardstocks for direct mail campaigns. Thin text papers or standard brochure stocks will be rejected by the post office. Whether you need 1 test proof or a full run of 10,000 mailers, always select a cover weight stock for mailing.
